Okay, so a problem I thought I had fixed hadn’t been.
Essentially, I’m getting the error:
hunk_alloc failed on 262144
This happenens on a default set up, when com_hunkmegs is set to 56.
So, Rain was nice enough to point out that the com_hunkused was around 61-62. So, I figure, shed a few pounds off the bsp, and I should be good to go.
I spent the better part of the the last few nights getting the BSP size down, doing some optimizations here and there (removing / chaging textures, remaking / removing some models, clipping manually rather than auto_clipping, etc.) , I got the hunk_comused down to 54. So, I thought that since 54 (com_hunkused) is less than 56 (com_hunkmegs) I should be good to go.
However, I’m still getting the hunc_alloc failed error. In fact, unless I set com_hunkmegs to 64 or greater, ET crashes out. I thought maybe hunkmegs had to be set a certain value higher than what is needed, but fuel dump uses about 49 megs, which less of a difference (56-49 = 7 megs to run) than my situation (64-54 = 10 megs to run).
Does ET temporarily allocate some memory not accounted for? Something else?
Also, here is the lastest console dump from a working compile… maybe someone will see something I don’t:

I’m open to suggestions… I’d really like to think this is something that can be fixed without having to tell players to increase com_hunkmegs.
